The principal objective of this programme is to develop a physically-based methodology for predicting the spallation of alumina layers from plasma-sprayed overlay coatings representing current technology. A graphical representation of this methodology will be produced in the form of a spallation map which will identify, as a function of alumina thickness, downward temperature transients which will not result in damage to that protective oxide layer. A number of complementary approaches will be used to achieve this objective, but the main experimental study will use thermobalances to establish the growth kinetics and spallation behaviour of the alumina layer. An important parameter which will be measured is the critical temperature drop to initiate spallation. The variation of this parameter with oxide thickness will help identify the spallation mechanism. Analytical and numerical modelling of the spallation process will also be used extensively in developing the methodology. As a second phase of the programme, coating modifications will be undertaken to attempt to improve oxidation behaviour. Graded coatings as well as the pre-deposition of alumina/yttria layers on the overlay surface will be used. Close contract with NPL and Rolls-Royce will be maintained.
