Soft magnetic components made from powder are not new but up till recently they have either had very poor saturation or permeability. Advances with bonding agents, pressing technology and heat treatment have improved the properties to such an extent that they are serious contenders for all electrical machine applications. Work is already underway to produce nearly conventional cores using the material but to exploit fully its unique properties - isotropic, excellent high frequency performance and most important of all net shaped parts with tight tolerance - requires a radical departure from conventional design and manufacture. This proposal aims to research novel methods for manufacture involving either multiple core parts rebonded during assembly of the core with the windings or compaction of the iron powder directly with preformed windings and insulation. In addition novel machine designs will be examined, for instance elimination, subsumation or active use of the endwindings. The benefits will be lower cost and faster production, improved thermal performance, higher frequency capability leading to either higher speeds or reduced mass, volume and material requirement.
