This proposal concerns furthering basic understanding of the spray forming process for Ni alloy rings and billets for application in the aerospace and off-shore industries. A donated development scale spray forming plant will be installed in a fully refurbished laboratory for the production of Ni alloy rings and billets. Particle image velocimetry and other process diagnostics will be used to investigate the effect of process parameters on droplet for patterns, deposition behaviour and process yield, and to validate current and new process models. The mechanisms of micorstructural evolution during spray forming will be studied. This will comprise the formation of equiaxed grains from dendritic mushy droplets, grain growth, porosity, and elemental distribution and phases. Subsequent microstructure evolution during down stream processing, such as hot isostatic pressing, heat treatment and welding, will then be studied. The important effect of atomizing gas on thermally induced porosity response will be included. Initial research will focus on the well known alloy IN718. The understanding generated from this will be used to develop optimised processing parameters for alloys MAR-M-247LC and RS5 specified as candidate materials for component manufacture.
