Soft magnetic composites (SMC) are being developed to provide materials with good magnetic properties (permeability and magnetic saturation) but with high electrical resistivity in order to reduce eddy current losses. Such composites are made from iron powders coated with an organic binder and then pressed into form. However, iron grains are strain hardened during pressing which has a deleterious effect on magnetic properties. Hot compaction/annealing can restore the magnetic properties but at the expense of maintaining high electrical resistivity. In this programme we plan to optimise the pressing process to produce low loss SMC by improvements in die design, vibratory compaction, die lubrication and powder characteristics (size, shape, roughness, coatings etc). In order to characterise the material, analysis techniques will be developed (e.g. Magnetic force microscopy, Type II magnetic contrast in the SEM) for use on SMCs and microstructural and mechanical measurements will be made both at the component scale and in localised regions to map the effectiveness of the processing method.
