The proposal details research into the surface integrity (SI) of forging dies (typically hardened AISI H13 hot work tool steel) produced using high speed machining (HSM), ie with cemented tungsten carbine and polycrystalline cubic boron nitride and mills/ball nose end mills rotating at speeds of up to 45,000 rpm. The research will result in mathematical models which will relate SI factors to HSM operating parameters, cutting tool properties/geometry and workpiece properties. The work will involve the formation of theoretical models, followed by the use of statistical analysis to test the validity of the models - linear and multiple regression, analysis of variance (ANOVA), etc. A greater understanding of the influence of variable operating factors on workpiece microstructure, microhardness, residual stress, fatigue life and wear characteristics will lead to significantly increased die life and therefore, economic benefits to the UK forging industry and other related industries (eg plastics moudling and die casting). The research will result in a greater acceptance of HSM which already has well documented lead-time, cost and environmental benefits.
