Recent work by the applicants (rated Alpha 5/ Excellent by EPSRC) has demonstrated the feasability of powder co-injection moulding. A twin-barrel injection moulding machine has been used to inject two different powder/binder mixtures sequentially into a mould.. The process allows surface engineering during powder injection moulding rather than as a post-production stage in the manufacturing cycle. It is the intention of the proposed work to apply this processing philosophy to the production of surface-engineered bonded magnets to allow single step production of magnetically hard skinned components (e.g. Nd-Fe-B or Ba/Sr ferrite) surrounding a soft bonded ferrite or engineering thermoplastic core. In the long term the successful utilisation of this process would allow the replacement of a low-tolerance, manual route for producing surface-engineered magnetic structures.Akey aspect of this programmes will be the ability to model the co-injection process; firstly, in order to be able to predict and control both the skin thickness and the skin geometry, and secondly to optimise net-shape production of the magnets. In order to achieve this there is a fundamental requirement for accurate materials property information for the magnetic material-polymer blends, in the form of PVT and rheology data.
