The proposed work intends to develop a novel combination of electrophoretic deposition (EPD), reaction bonding and the low temperature sintering to fabricate ceramic coatings on metal substrates. A major aim of the research is to optimise these three processes to produce ceramic coatings of controlled microstructure in a cost-effective way. The newly developed coating technique will be used to fabricate thermal barrier coatings for applications in both Rolls-Royce plc, Derby and Rolls-Royce Power Engineering, Coventry.Better understanding in the EPD of metal-ceramic suspension will be achieved during this research. Fundamental aspects concerning ceramic sintering and reaction bonding processes will be investigated. The relationship between fabrication conditions, microstructure and mechanical properties of ceramic coatings will be established to optimise the fabrication conditions for improving the performance of the ceramic coatings.The success of this research will increase the application of ceramic coatings significantly in industry. The cost of coatings produced using this technique will be much lower than that produced using conentional techniques. In addition, the performance of the coatings can be enhanced by controlling the microstructure of the coatings.
